Recycled Polyester in Activewear: Market Trends and Applications

The global activewear industry is undergoing a fundamental shift in material sourcing. Major sportswear brands are moving away from virgin polyester and toward recycled alternatives at an accelerating pace. This is not a niche sustainability initiative. It is a supply chain transformation driven by consumer demand, regulatory pressure, and brand commitments.

For activewear brands and manufacturers, understanding the trajectory of recycled polyester is essential for making informed sourcing decisions. This article examines the current state of recycled polyester adoption, the technologies enabling textile-to-textile recycling, and the practical considerations for incorporating recycled materials into sportswear production.

The Scale of the Shift

Polyester is the dominant fiber in activewear. It accounts for over half of global fiber production and is prized for its durability, versatility, and performance properties. The rise of activewear and athleisure markets has driven exponential growth in polyester consumption.

But polyester’s environmental impact is substantial. According to the UN environment programme, 11% of plastic waste comes from textile sources. With activewear manufactured predominantly from synthetic materials, the industry faces increasing pressure to address its footprint.

Brands are responding with concrete targets. Adidas reported that 99% of the polyester used in its products was recycled polyester as of 2024. The company has set a further goal to source 10% of its polyester from textile waste by 2030, accelerating the transition toward “fabric-to-fabric” circularity.

Li-Ning provides another data point. In 2025, the brand used approximately 4,715 tons of recycled polyester yarn, accounting for 29.7% of its total polyester usage. The company has facilitated the recycling of approximately 380 million discarded plastic bottles through this initiative. From Bottles to Textiles

Most recycled polyester currently comes from plastic beverage bottles. This has been an important first step. UNIFI’s Repreve material, which Nike has used to keep 3 billion plastic bottles out of landfills, is a prominent example.

However, the industry is moving beyond bottle-based recycling. Brands are increasingly seeking textile-to-textile solutions that close the loop by recycling old garments into new ones. Syre projects it can provide 3% of the future market for recycled polyester. The company was formed in early 2024 as a joint partnership with H&M Group, which agreed to purchase $600 million of recycled material over seven years. Gap, Houdini, and Target have also signed on as “launch partners”.

Loop Industries produces Twist resin, which is designed to integrate into existing manufacturing processes. The company’s Infinite Loop technology turns mixed polyester waste into virgin-quality material while delivering an 81% reduction in carbon dioxide emissions compared to virgin polyester.

Textile-to-Textile Recycling Technologies

Several technology pathways are emerging for textile-to-textile polyester recycling. Mechanical recycling and chemical recycling are the two primary approaches.

Mechanical recycling involves physically breaking down textile waste into fibers that can be respun into yarn. Plants equipped with specialized machinery have recently been inaugurated by Nouvelles Fibres Textiles in France and RE&UP in Turkey.

Chemical recycling is expected to have the greater impact through 2030. Companies building capacity and licensing technologies include Ambercycle, Carbios, Eastman, Far Eastern New Century, Loop Industries, Reju, and Syre. These technologies break down polyester polymers into monomers that can be rebuilt into virgin-quality material, enabling a true closed-loop system.

The momentum behind textile-to-textile recycling is also reflected in new product lines. PUMA has partnered with RE&UP to convert textile waste into next-generation polyester, with a goal of using 30% fiber-to-fiber recycled polyester in its apparel by 2030. Lululemon has signed a 10-year agreement with Australian startup Samsara Eco to source enzyme-recycled polyester and nylon 66.

Practical Considerations for Manufacturers

For activewear brands and manufacturers, sourcing recycled polyester requires attention to several practical factors.

Performance characteristics. Research has compared aged recycled and conventional polyester sportswear materials. The findings indicate that aging leads to increased fabric thickness and reduced porosity across both types. Recycled polyester showed the largest thickness increase at 6.6%. However, recycled polyester demonstrated better wear resistance after aging compared to standard materials, suggesting potential long-term durability advantages. Non-aged samples had shorter wetting times, while aged materials dried faster.

Dyeing and finishing challenges. Recycled polyester presents specific processing requirements. The varying sources of recycled material can create batch stability issues, color control difficulties, and colorfastness challenges that differ from virgin polyester. Manufacturers must invest in process development to achieve consistent results.

Brand verification and compliance. Brand sourcing requirements now extend beyond product quality to include chemical management, emissions data, and social responsibility audits. Li-Ning conducted third-party social responsibility audits on 173 finished goods and semi-finished goods suppliers in 2025, along with environmental audits on 66 material suppliers. Manufacturers without these certification systems may find themselves excluded from brand supply chains.

Regulatory Drivers

The shift toward recycled materials is also being accelerated by regulation. The EU’s Extended Producer Responsibility (EPR) framework will require textile producers to pay for collection, sorting, and recycling of used textiles. The Ecodesign for Sustainable Products Regulation (ESPR) mandates that products meet eco-design requirements, including durability and recyclability standards, and carry a Digital Product Passport that records lifecycle information.

These regulations represent a new form of technical trade barrier. They are forcing textile and apparel companies to upgrade their operations, with circular economy principles becoming central to business strategy.

Considerations for Brands

When sourcing recycled polyester for activewear production, brands should consider several factors.

Material composition. Not all recycled polyester is the same. Bottle-based recycling and textile-to-textile recycling produce materials with different characteristics. Brands should understand their supply chain options and specify requirements accordingly.

Performance requirements. The intended use of the garment should inform material selection. High-intensity sportswear demands specific performance attributes that may influence the appropriate recycled material choice.

Certification. Third-party certifications, such as GRS (Global Recycled Standard), provide verification of recycled content and supply chain traceability. Brands should require documentation from suppliers.

Long-term supply. As the industry transitions from bottle-based to textile-to-textile recycling, supply dynamics are changing. Brands should assess their suppliers’ capabilities and plans for adopting emerging technologies.
